Filing in context
The Differential is the most frequently cited component category in this archive, appearing in 33 of its 4,890 filings. This filing is one of 18 Suzuki notifications from 2005 in this archive. For scale, 2,814 of the 4,890 filings in this archive report a larger number of affected vehicles; the vehicles involved here were manufactured over a span of about 1 year and 7 months.
Defect
On four-wheel-drive vehicles equipped with a manual transmission, the clearance between the transmission case and transfer case was set incorrectly. Depending on the assembly condition, the two cases may contact each other, placing excessive load on the differential side bearings and causing bearing damage. Continued use allows fragments from the damaged bearing to breach the oil seal, resulting in an oil leak. In the worst case, the vehicle may become inoperable.
Corrective action
Inspect all vehicles for contact between the transmission case and transfer case. Where contact is found, correct the interference area on the transfer case, replace the differential side bearings and oil seal with new parts, and inspect all internal transmission components, replacing any damaged parts with new ones. Where no contact is found, correct the interference area on the transfer case as a preventive measure.
